A professional CrossFit rig is a load-bearing structure taking dynamic peaks of 150–500 kg from kipping pull-ups, muscle-ups and bar drops — and its anchor points, welds and accessories fatigue under cyclic load even when nothing is visible. This checklist compiles the 24 control points to verify at least annually, drawn from our after-sales experience on rigs installed since 2013, organised in three sections with the inspection frequency and responsible person for each.
Why this checklist is non-negotiable
- Fixing points fatigue under cyclic load without visible warning.
- The operator’s civil and criminal liability is engaged after an accident on an uninspected structure.
- Liability insurers can refuse cover where no documented inspection register exists.
Section 1 — Structure and anchoring (points 1–8)
- Floor anchors: torque-check every anchor bolt to the manufacturer’s specified value; no lateral play admissible. Annual, plus after any storm or seismic event.
- Upright verticality: spirit level or plumb line, tolerance 2 mm per metre of height; a leaning upright signals a failed anchor or moved slab. Annual.
- Structural welds: visual inspection of every load-bearing weld for cracks, incipient rupture or localised corrosion. Any crack means immediate decommissioning of the affected station. Annual.
- Connection bolts: check torque on all crossmember-to-upright bolts; replace any bolt showing deformation or elongation. Six-monthly.
- Steel surface condition: corrosion spots, paint chips, abrasion zones; on galvanised steel check coating integrity, on stainless clean salt and chlorine traces. Annual.
- Pull-up crossmembers: static load test — 150 kg suspended at mid-span for 30 seconds, no permanent deformation admissible. Annual.
- Feet and base plates: plate flatness and absence of separation between plate and floor, which betrays a worked slab or weak anchor. Annual.
- Global stability: lateral push test by two people simultaneously; any perceptible movement triggers an immediate anchor and bolt check. Six-monthly.
Section 2 — Accessories and stations (points 9–18)
- J-hooks: tightness, condition of UHMW or rubber inserts, positive locking; replace at any cracked insert or hook that shifts under load. Quarterly.
- Safety / spotter arms: lock test unloaded then under 100 kg static; no vertical play, inserts intact. Quarterly.
- Pull-up bars: no burrs, rust points or deformation; worn knurling means replacement — slipping hands in kipping are an accident. Six-monthly.
- Gymnastic rings and straps: stitching and fraying, buckle function, ring roundness; straps typically last 2–4 years. Quarterly.
- Rope-climb anchor points: shackle, karabiner or knot condition and rope surface; replace the rope at the first visible broken fibres. Quarterly.
- Band pegs: tightness and wear — a peg releasing under tension whips the band dangerously. Quarterly.
- Raised pull-up platforms: anti-slip surface, frame condition, fixing to the rig. Six-monthly.
- Wall-ball targets: fixing and condition — a loose target falls into a class. Six-monthly.
- Station numbering: legible identification of every station for group management. Annual.
- Integrated storage: plate and bar supports on the rig — solidity, deformation under load, retention systems. Six-monthly.
Section 3 — Surroundings (points 19–24)
- Flooring under the rig: lifted or cracked tiles, compression under uprights, wear in drop zones; 30–40 mm rubber recommended beneath the structure. Six-monthly.
- Clearance zone: no equipment, column or wall within 1.5 m of the structure — including in WOD configuration. Permanent.
- Lighting: at least 300 lux over the training zone without direct glare during overhead work. Annual.
- Safety signage: usage rules, maximum loads per station, drop rules, emergency number, no-unsupervised-access notice — legible and current. Annual.
- Ventilation and temperature: a rig zone can exceed 35°C in summer; check mechanical or natural ventilation and water access. Seasonal.
- The inspection register: every inspection recorded, dated and signed by the inspector. This document is what stands up to an insurer or a court after an incident. At every inspection.

What a compliant inspection record actually looks like

The register is only as protective as its content. A record that says “rig checked — OK” proves little; a defensible entry states the date, the inspector’s name and role, the checklist version used, the result point by point (pass, observation, or fault), the corrective action taken with its completion date, and a signature. Keep the manufacturer’s installation file — anchor specifications, torque values, layout drawings — in the same folder, because inspection findings only mean something against the original specification. Photograph faults before and after correction: after an incident, dated photographs are the difference between an assertion and evidence. Whether the register is paper or digital matters less than its continuity — gaps of several quarters read as negligence, whatever the true story.

Training the coach who inspects

Quarterly points are delegated to a head coach in most boxes, and that works — provided the delegation is real. Put the checklist in writing, walk the coach through each point once with a technician, define the escalation rule (any doubt means the station is cordoned and photographed, never “monitored”), and log their checks in the same register as the annual professional inspection. The most common failure mode we see in service visits is not ignorance but drift: checks that started rigorous become glances by month six. A fixed calendar slot and a named responsible person — not “the team” — are what keep the routine alive.

Who is allowed to perform the annual rig inspection?
A qualified technician — your supplier’s after-sales team or a competent external provider. Quarterly and six-monthly checks can be carried out by a trained head coach, but the annual structural inspection (welds, anchors, load tests) needs professional competence and a written report.
What torque should anchor bolts be checked to?
The value specified by the rig manufacturer for the anchor type and slab — there is no universal figure. If you no longer have the installation documentation, request it from the supplier before the next inspection; do not guess.
What immediately takes a station out of service?
Any weld crack, any anchor with lateral play, any J-hook or safety arm that moves under load, and any rope with broken fibres. Cordon the station, record the fault in the register and repair before reopening.
Is the inspection register legally required?
Requirements vary by country, but insurers across Europe expect documented periodic inspection of load-bearing training structures, and after an accident the register is the operator’s primary evidence of diligence. Treat it as mandatory.
How long does the full 24-point inspection take?
Half a day for a standard box rig, including torque checks and load tests; a full day for large multi-module cages with pulleys and integrated storage.
