Rubber gym flooring and sports floors: the complete B2B specification guide

A professional sports floor is never a single product laid wall to wall: it is a map of thicknesses and technologies matched to what happens in each zone. On a typical commercial project, 15 mm covers the cardio deck, 20 to 25 mm covers machines and general resistance training, 40 mm covers barbell drop zones, and 60 to 65 mm tested to EN 1177 is bonded under any structure a user can fall from. Light In Fitness manufactures and supplies rubber gym flooring tiles from 10 to 100 mm in four fire classifications, from 17 to 138 EUR per square metre excluding VAT.

Why the floor is the decision to get right first

The floor is the longest amortised item in a gym. A correctly specified rubber surface lasts 10 to 25 years depending on technology, against 5 to 12 years for cardio and selectorised machines. It is also the item that is most disruptive to replace, because the room has to be emptied to do it.

Five things depend on it. User safety, through the attenuation of repeated impact on joints and the attenuation of falls. Protection of the slab, which takes the energy of loaded barbells released from around 1.80 m, up to 250 kg on a competition platform. Acoustic performance, which decides whether the tenant above you complains. Regulatory compliance, through reaction to fire classification and, where equipment creates a fall height, through EN 1177. And the look of the room ten years in, which is what members actually judge.

The five families of professional sports flooring

Rubber gym flooring tiles dominate the B2B fitness market, but they are not the only technology in play.

The four thicknesses that cover most projects

Ninety five per cent of commercial use cases resolve into four reference thicknesses. A single 800 m2 weights room commonly combines three of them.

The commercial trap is the opposite of what buyers expect. It is not over specification, it is uniform thinness: quoting 15 mm everywhere to win a tender, then watching the floor deform within three years under machine feet and dropped weights. A mixed specification costs 10 to 15 per cent more to buy and roughly doubles the service life.

Reaction to fire: what a European buyer actually has to prove

Flooring in a building open to the public has to carry a reaction to fire classification under EN 13501-1. The classification for floorings runs from A1fl, non combustible, down to Ffl, with a suffix for smoke production. Four classes are available across our range.

Two points travel badly between countries and are worth stating plainly. First, the European class is the common language, but the national building control regime decides which class your building needs, and that varies between member states and by building category. Second, some jurisdictions, France among them, additionally require a nationally issued test report from an accredited laboratory before a building can open. If you are building outside your own country, ask your supplier for the EN 13501-1 classification report at tender stage and check locally whether a national document is also needed. A supplier who cannot produce the classification report is a regulatory risk on your project, not a bargain.

Critical fall height, HIC and EN 1177

Any structure a user can fall from, a street workout rig, a playground structure, a climbing or ninja frame, needs an impact attenuating surface tested to EN 1177. Three terms do the work.

Free fall height is the vertical distance between the highest point a user can stand on or hang from and the finished surface. Critical fall height is the maximum height for which the tested surface keeps the impact within the accepted limit. HIC, the head injury criterion, is the laboratory index that has to stay at or below 1,000.

Two rules follow. Never stack thinner tiles to reach a certified thickness: the tested value belongs to the tile as manufactured. And extend the surface beyond the footprint of the equipment to the impact area the equipment standard requires, which for outdoor fitness equipment under EN 16630 means a safety zone of 1.50 m around the apparatus. Playground structures follow EN 1176 with their impact areas surfaced to EN 1177.

Zone mapping by type of facility

Commercial weights room of 700 to 1,500 m2: 15 mm on the cardio deck at around 40 per cent of the area, 20 to 25 mm on machines and benches at 45 per cent, 40 mm on the heavy free weight zone and platforms at 15 per cent. Compared with a uniform 20 mm floor, the mixed specification saves 22 to 28 per cent.

Cross training box of 200 to 500 m2: 20 to 25 mm on the machine and accessory area, 40 mm across the workout floor where barbells land, and 60 to 65 mm bonded under an indoor rig where the free fall height exceeds 1.50 m.

Indoor cycling studio of 60 to 100 m2: 15 mm fine grain throughout. Impact noise is close to nil, so a thicker tile buys nothing.

Hotel or resort gym of 50 to 200 m2: 15 mm across the room, in an interlocking format so a damaged tile can be swapped without closing the facility.

Municipal outdoor fitness area: 60 to 65 mm bonded on a free draining concrete slab across the full footprint of the street workout rig, extended to the 1.50 m safety zone.

Frequently asked questions

What thickness of rubber tile for a weights room?

Default specification: 20 to 25 mm on the general resistance training floor, 15 mm on the cardio deck, 40 mm on the drop and weightlifting zone. Move up only where a genuine fall height exists.

Loose laid or bonded?

Loose laying is sufficient indoors on a smooth slab up to 40 mm for conventional strength training. Bonding is mandatory outdoors, in wet areas, over an irregular substrate, and always for tiles certified to EN 1177, so that the field cannot open under load.

Do we need an acoustic underlay?

Yes if the room sits above or beside a sensitive space such as dwellings, offices or hotel bedrooms. A 20 mm tile alone attenuates around 18 to 22 dB of impact noise; the same tile over an acoustic underlay reaches 25 to 30 dB.

How long does a rubber tile last?

A high density SBR tile at 900 to 1,050 kg/m3 in 20 to 40 mm exceeds 10 years in intensive commercial use at 50 to 100 sessions a day, provided it is cleaned regularly and kept clear of oils and aggressive chemicals.
